Tabs get welded in. This is not a fun process, as the tabs are 1/16" and the body is 22/24 gauge steel.

Now that the tabs are in, we are going back to cardboard for the window template and transferring it to the lexan.

Here we trimmed the protective layer and scuffed for some paint. We want to black out the outer portion of the windows so it looks somewhat normal.

Next we are going to roll the car outside and prep the A, B and C pillars for paint. Since there is no longer weatherstripping or trim on the car, we'll replicate the look with some black spray paint. This will also protect the welds on the Dzus tabs.

At this point in my life, I still have 1/2 a sheet of plastic left. So another wild idea and lets use some of it. So i started this portion of my idea with some cardboard, multitool, cutoff wheel and a torch. Again!

Now this piece was originally plastic when I made it. But after some thought, I grabbed some scrap aluminum, because fires happen. I rolled it and used a brake to to bend it on my guesstimated measurements. Turned out pretty good.

And on to the plastic portion of this idea. The cardboard temple worked pretty well, I just cut everything oversized, added a little heat for shape and trimmed it down to fit. Getting the fins inline and parallel to the car was a chore. Lots of measuring, lasers but mainly eyeballing it. Pretty much just eyeballing it.

Great lookin build and excellent write up of your process. Thanks for including all the detail & pics so that we could follow along. At this point it is part of the routine to check for progress on your build and what ideas I can permanently borrow without permission (because stealing is wrong) when we begin our build.

The purpose of this thread was kinda for selfish reasons. Any opportunity to pick peoples brains that have done this before, pick up better ideas than mine or just learn in general. It helps me when others call out issues, like the fuel lines earlier in the thread. But I also wanted to show full transparency, budget choices/issues but mainly I'm here to learn. If someone picks up any pointers or ideas from this, that's an awesome bonus for me. I'm humbled.

I believe it's called "best practices" in the business world, not stealing. No need to reinvent the wheel. Looking at other people's ideas generally spawns better or more efficient ones. That's what life is all about, learning.

I did tint the windshield brow with some Amazon tint. Since there are no visors in the car and I know how bad the sun can be down the back straight at HPR at sunset.

I'm debating if I should cut this hood scoop up? It's so dang ugly, it's driving me nuts. It's plenty thick Chinese fiberglass. So losing the vertical supports won't weaken it.

What say you?

So, after about 8 months of weekends and afternoons. I've had to extract ~30 bolts that were snapped off or seized. Used about 2 quarts of penetrating oil (1:1 ATF/Acetone is the best). 1 can each of map, propane and butane. Welded on many nuts to broken studs. Broke 2 left hand drill bits and 3 left hand extractors. Broke one tap, that I had to extract, LOL.

Every single threaded chassis hole had to be tapped or chased to try and save the threads. Bolts had to be die'd or chased. I cut the rear suspension off the car to do rear wheel bearings. I had to use a 50 ton press and oxy/acetylene to get the drivers ball joint taper to break free and had to extract the broken ball joint retaining bolt that snapped off. One of the rear subframe bolts won't torque to spec because it was so rusted the bolt threads came out like this )( 

Where the drivers rear sway bar mounts to the frame, there is missing metal due to rust. The threaded insert is there but the metal around it, not so much. Etcetera, etcetera, etcetera.

So, after the first test drive to bed in the brakes. There was a minor leak on the oil return line. It was leaking at the hose to hard pipe connection. Only 2.5 hours later, I had swapped the old worn out spring clamp for a new one. Super difficult with the engine in the car. Other than that, first drive went great!

Lol yeah first wrx engine I built for myself I was like f that weak clamp and put a worm gear on it.  Fast foward to doing a turbo swap a year later and I was like "who did this! This clamp is impossible" live and learn I guess.

Now that the car runs and drives. I just have some small things to finish up.
Here's my current punch list:

Set the shift light in the tach.
Figure out what's up with the stupid fuel light, it has a mind of it's own.
Add a second battery hold down tab
Positive terminal cover.
Verify chassis bolt torque
Witness mark bolts
Double check all fluid levels
Clean, wipe down, vacuum
Double check alignment
Clay bar the entire car
Maybe cut and buff
Livery

Here is a little bit of the hood and trunk after some clay barring. There is so much overspray, grinding dust and dirt in the paint, it's terrifying. It's also my most unfavorite thing to do. I hate detailing cars or doing paint correction. But if I don't get the garbage out of the clear coat it'll be not so good.

Here you can see the line between clayed and unclayed. However, the entire hood has been cleaned with soap and water, glass cleaner, brake cleaner, acetone, paint prep. Nothing works, it feels like 800 grit sand paper. Clay is the only thing remotely making a dent.

The punch list is shrinking, that is always a positive. If you’re still taking votes on cutting the scoop I say do it. Based on the line you taped it would go from looking like a Smurf hat to an actual scoop and there wouldn’t be any loss of effectiveness so no downside.
Good luck with the clay bar, that type of work is why teenagers exist.

My middle daughter called me Friday morning and said she got something for the car. Apparently, the vinyl wrap place at the end of her building was either moving or going out of business. They were throwing away tons of vinyl, she said "dumpsters full". And it was a "free for all" with the guys she works with. This is what she unloaded Friday after work.

This will be great for the theme and livery of the car. I only need a few colors, so if anyone in Northern Colorado needs any free vinyl, PM me.  There's 3M, Avery, Frog something, among others. There's color changing and matte vinyl as well.
